I think his age in SUF is about 6 or 7, 8 at the oldest. That would put Onion at about 3-5 y.o. in season one. Strictly theory, of course. My basis on age is that in the current episode we see him spell words like 'never', 'leave', and 'rainbow'. My 8 y.o. can read these but probably not write them without help, he does struggle with reading and writing but these are the kinds of words he's been having this year for spelling. Then, my 6 y.o. nephew is learning more about spelling and reading and while enthusiastic about it would definitely not be able to write any of those words yet.
So yeah, if I'm correct about age range, then his appearance wouldn't have changed too much in that timeframe. At most he would have gotten a bit taller, which would be a little tricky to show in a cartoon with a style like SU.

But Onion's developmental level is so... weird. I don't think we can glean much from his spelling today, anymore than we can from his independence years ago.
